Why LEDs Replaced Neon

LED technology has almost completely replaced neon in channel letter manufacturing. The advantages are clear:

The Manufacturing Process

Channel letters are fabricated from aluminum coil stock that is bent (by CNC channel letter bender or by hand) into the shape of each letter. The returns (sides) are typically 3"–5" deep. An acrylic face is routed to match the letter shape and attached with trim cap. LED modules are mounted inside on the back panel, wired in series, and connected to a power supply. Each letter is individually wired and tested before shipping.

Installation Considerations

Proper installation is critical for safety and longevity. Key considerations include:

  • Mounting method: Raceway mount (letters attached to a rectangular aluminum box) is faster and less invasive. Direct/flush mount looks cleaner but requires penetrations into the building facade.
  • Electrical requirements: A dedicated circuit is required. All wiring must comply with NEC code and local electrical ordinances. UL-listed signs and components are required in most jurisdictions.
  • Structural assessment: The building wall must support the weight of the sign. A structural engineer may be needed for large installations or older buildings.
  • Permits: Nearly every municipality requires a sign permit. Some areas also require a separate electrical permit and a building permit for structural modifications.

Maintenance and Longevity

LED channel letters are remarkably low-maintenance. Routine care includes cleaning the faces annually to remove dirt and grime (a soft cloth with mild detergent is sufficient), inspecting wiring connections every 2–3 years, and replacing any failed LED modules as needed. A well-built and properly installed LED channel letter sign should last 7–12 years before any major refurbishment is needed.
